Prep and pack may sometimes be called the ‘Last Line of Defense’, as it’s the last stage in instrument reprocessing where a human quality checkpoint exists. Once an instrument is packed, inspected and sealed for sterilization, the decisions by the sterile processing technician are effectively ‘locked in’. Implementing quality prep and pack processes ensures this ‘final defense’ is effective in both sterility assurance and patient outcomes. 

The guide frames prep & pack as the last human quality checkpoint before an instrument is sealed and sterilized. Learners will study the FAN (Functional, Accurate, Neat) assembly principle, correct chemical indicator placement, weight and dimension limits, equipment & room design considerations, packaging compatibility across sterilization methods, and the environmental parameters — temperature, humidity, air changes, and lighting — required in a compliant prep & pack area.

Objectives:

Upon learning the material in this Guide, learners will be able to:

  1. Define prep & pack’s role and position in the sterile processing reprocessing workflow and explain why it is considered the “last line of defense” before sterilization.
  2. Identify the regulatory and accreditation standards governing prep & pack (ANSI/AAMI ST79, ST77, HSPA, AORN, FDA, TJC/CMS) and explain when a manufacturer’s IFU takes precedence over general guidance.
  3. Apply the 8-step assembly playbook — including the FAN principle, correct hinged-instrument positioning, chemical indicator placement, and weight/dimension limits — to build a compliant instrument tray.
  4. Select appropriate packaging methods (peel pouches, rigid containers, sequential vs. simultaneous wrap) based on sterilization method, item type, and IFU requirements.
  5. Recognize common prep & pack failure modes (wet packs, failed chemical indicators, torn packaging) and describe the corrective actions and environmental controls that prevent them.
